The Death of Free Shipping: How Fast USPS Rates Have Actually Climbed

USPS just announced another rate hike, and it stacks right on top of one that hasn't even expired yet. If you've noticed shipping costs creeping up everywhere you shop, you're not imagining it — and "free shipping" as most people remember it is quietly becoming a lot harder for small shops like ours to offer without a catch.

What an 8-Ounce Hat Actually Costs to Ship

Forget the "starting at" rates you see advertised — those are for packages under 4 ounces at the closest possible zone, and we almost never see that charge. A single hat, boxed and packed, weighs in right around 8 ounces, and the typical order from us travels a real distance, not next door. Here's what USPS has actually charged us for that exact weight at Zone 5 — a genuinely typical mid-distance shipment, used consistently for every figure below — pulled straight from USPS's own official rate filings over the past three years. These are Commercial rates, the discounted pricing available to businesses shipping through a platform, which is what we actually pay:

  • July 2023 (Ground Advantage launch), Zone 5: $4.20
  • January 2024, Zone 5: $4.43
  • January 2025, Zone 5: $4.57
  • July 2025, Zone 5: $4.91
  • January 2026, Zone 5: $5.89
  • July 2026 (current), Zone 5: $7.69

That's an 83% increase in three years, on the exact weight and the same realistic zone every step of the way, on our discounted business rate. The jump between January and July 2026 alone is nearly $2, and it's not a fluke — it's two things landing at once. USPS added its 8% temporary surcharge in April, and then on July 12 eliminated the separate 8-ounce pricing tier entirely, so an 8-ounce package now bills at the same rate that used to apply only to packages nearly a full pound. Both hit in the same six-month window.

The Worst Case: Zone 8-9 and Rural Routes

Zone 5 is realistic, but it's not our worst case. When an order ships coast-to-coast, to Zone 8 or 9, our current Commercial postage cost for that same 8-ounce hat climbs to $8.40. Add the cost of the box, tissue, tape, and other packing materials — about $0.97 per order — and the real cost to get one hat to a far-zone or rural customer runs about $9.37. That's $2.38 more than the $6.99 we've been charging, and it doesn't include a single minute of labor: pulling the hat, boxing it, printing the label, or the drive to drop it off. Postage and materials alone already blow past what we charge before anyone's time is factored in at all.

What You'd Pay at the Counter

To be clear about which number is which: the rate above is a Commercial rate, only available to businesses shipping labels through an approved platform. If you walked into a Post Office today and mailed that same 8-ounce package yourself to a Zone 5 destination, you'd pay the Retail rate instead — currently $8.60. Here's the number that actually puts this in perspective: our current discounted Commercial rate at Zone 5 ($7.69) is already higher than the full Retail, walk-in-the-Post-Office price at that same zone as recently as January 2025 ($6.30). The rate we get as a business today costs more than what any random customer paid at the counter less than two years ago.

Then USPS Eliminated the 8-Ounce Tier Entirely

As of July 12, 2026, an 8-ounce package no longer has its own, lower price point. Before that date, packages under a pound were priced in four separate weight brackets — 4 ounces, 8 ounces, 12 ounces, and 15.999 ounces — with lighter packages paying less. Now, every package under a pound bills at the same top rate, on both Commercial and Retail pricing, regardless of whether it's 8 ounces or 15.9 ounces. The "featherweight discount" that used to reward small, light shipments like ours is simply gone — and that change hits rural destinations hardest, since rural packages no longer have any lighter tier to fall into either.

And Now, One More

On top of all of that, USPS has announced a separate, additional temporary rate increase for the 2026 holiday season, running October 4, 2026 through January 17, 2027. For a small shop shipping hats to customers all over the country, that's multiple cost increases compounding in the same calendar year, all landing on the exact weight class we ship every day.

What "Free Shipping" Actually Costs a Small Shop

Free shipping was never actually free — someone always pays for the box getting from here to your porch. For years, healthy margins made it easy for small shops to just absorb that cost quietly. That math gets a lot harder when the exact weight tier you ship every day goes up 83% in three years and then gets eliminated outright. Some shops respond by quietly building shipping costs into their product prices without telling anyone. Others just stop offering free shipping altogether. We'd rather be straightforward with you about which one we're doing, and why.

Our Shipping Rate Is Changing October 1

Until now, we've charged a flat $6.99 for standard domestic USPS Ground Advantage on orders under $75, and as shown above, that rate has been costing us money on most orders. With USPS's holiday surcharge starting October 4 on top of everything else, we can't keep absorbing it at that level. Effective October 1, 2026, our flat shipping rate on orders under $75 will increase from $6.99 to $7.99. To be upfront about it, even $7.99 only roughly covers postage on a typical Zone 5 order ($7.69), and that's before the holiday surcharge pushes USPS's rates higher still. It doesn't cover packing materials or labor, and it still falls short on far-zone and rural orders, so we'll still be absorbing part of the cost on many shipments. Free shipping on orders of $75 or more is not changing.

What We're Still Doing

We still offer free shipping on orders of $75 or more, and we're keeping the flat rate simple: one price, no matter where you live, rather than charging by zone the way USPS actually bills us. If you're close to $75, it's often worth grabbing a second hat, a koozie, or browsing our full hat lineup to clear the threshold and skip shipping altogether.
